SOLVED: the Kate.ini file used by VoiceProc to create the custom vocab must have vocabNo set to 254 to indicate to Comfort that it is using a custom vocab and VocustNo must be set to the same value you give to the custom vocab in Cytech/Comfigurator3/Config/vocust.cfg e.g.

Customising the vocab may seem daunting but is straightforward in practice. VoiceProc is obviously primarily a developer tool released to users but works well. Edit the resid.tab word file by hand using the .wav files in folder Kate.wvd as a guide to the words available.Make sure you create new unique file names for Kate.ini, Kate.bin and Userfilename=resid.tab otherwise your original files will get overwritten.Run through VoiceProc. Pay attention to the message tab to check there were no errors. Move new.cfg and the main new.bin files to Cytech/Comfigurator3/Config/

Modify vocust.cfg...

Upload the vocab using Comfigurator. Takes about 30min and can generate errors. In that case restart. It gets there eventually. With Comfort2 v7.116 Ethernet - I didn't need to disable Slaves and it updated through the network.
